About Automotive Industry Plastics
Today’s cars contain more plastic than ever. Plastics weigh less than alternative materials, such as metal. Less weight means less fuel consumption, which is attractive to consumers when deciding what model to purchase. It’s not just a marketing ploy – federal Corporate Average Fuel Economy (CAFE) standards are becoming increasingly stringent, requiring car makers to improve the overall efficiency of their fleets. Utilizing lighter weight materials like plastics is important to electric vehicle manufacturers as well. The lighter an EV, the further it can go on each charge, making it more appealing to consumers.
While plastic resin is used in the production of many common automotive parts, performance plastic shapes such as sheet, rod, tube and film are also an excellent choice for replacing traditional materials such as metal, rubber or glass.
Plastics Are Changing the Game in the Automotive Industry
From mechanical parts to vehicle interiors and exteriors, performance plastics are making cars safer, more durable and fuel-efficient. As a new infrastructure is built to support the shift to electric vehicles, LEXAN™ polycarbonate is used throughout EV charging stations. Massive amounts of twin-wall polypropylene and high-density polyethylene are used in dunnage applications to protect automotive parts and finished vehicles during and after production. Vinyl can even be used for car wraps to easily add branding to a vehicle or change its aesthetic.

Applications
Armored Vehicle Glazing
For the best in armored vehicle protection, LEXAN HLG5 is a laminated ballistic grade polycarbonate engineered to resist bullets and other physical attacks without sacrificing optical clarity.
Bearings & Bushings
Plastic bushings and bearings are used throughout vehicles to provide reliable, quiet, and long-lasting performance in many key mechanical applications while also reducing weight. Nylon and acetal are two of the most common performance plastics used to provide strength, wear resistance, and solid mechanical properties at a cost-efficient price point.
Bed Liners
Plastic liners protect pickup truck beds from damage from cargo or the environment. Many drop-in liners are made from UV stabilized high-density polyethylene (HDPE). This durable plastic won’t rot or corrode and can protect your truck against physical damage and most chemicals it might encounter.
Component Housings & Shrouds
Plastics with insulating properties are often used in housings and shrouds to protect important vehicle components, such as fans, air conditioners, and electrical systems. Acrylonitrile butadiene styrene (ABS) is commonly chosen for electrical applications because it combines low electrical conductivity with high impact strength. It’s also flame-retardant with decent heat resistance.
Dunnage
Plastic packaging called dunnage is used throughout automotive manufacturing and shipment to protect vehicles and their components from being scratched or damaged. The best dunnage materials are cost effective, easy to cut to size, and can be recycled at the end of their use. Many dunnage grades are even made of recycled materials. Twinwall polypropylene, such as Cor-X or Coroplast, is common for its lightweight, as ease of fabrication. For extra durability Bubble-X, features a bubble pattern structure that provides a great strength-to-weight ratio. For solid sheet, high density polyethylene is commonly used, and may be available in a reprocessed grade.
Electric Vehicle Battery Composite Panels
Lighter electric vehicles can go further between charges, so manufacturers are constantly trying to reduce the weight of each model. Batteries used to be one of the heaviest EV components until phenolics began being used in battery composite panels. With excellent insulating and flame-retardant properties and the ability to withstand high temperatures, phenolics are a safe and cost-effective way to significantly reduce battery weight and improve EV range and efficiency.
Electric Vehicle Charging Stations
LEXAN polycarbonate sheet and film can be used throughout electric vehicle charging stations in both internal components and cabinetry as well as external housing and displays. A variety of specialty grades have the thermal and insulating properties and fire and UV protection needed to be safely used in electrical applications. A proprietary coating makes some grades UV, scratch, and vandalism resistant for long-lasting outdoor performance. This durable plastic is also available in both transparent and opaque grades and can be printed and thermoformed for unlimited design flexibility and easy fabrication.
Fluid Lines
Fluid lines are hollow tubes that transport liquids like gas, water, coolant, or oil throughout an automobile. Plastics like nylon or PVC make excellent automotive fluid lines because they are flexible, won’t corrode like metals do, and are resistant to harsh chemicals like oil or gas.
Gaskets, Washers & Spacers
Whether you’re looking to create a seal, distribute load, or position two objects, there is a performance plastic for your gasket, washer, or spacer application. Nylon is commonly used, while polytetrafluoroethylene (PTFE) may be chosen when you need a material that can withstand higher temperatures or remain dimensionally stable in a wet environment.
Heavy Equipment Glazing
LEXAN hard-coated polycarbonate is a clear plastic engineered for heavy equipment glazing to combine impact strength with optical clarity at half the weight of glass. Its proprietary coating offers mar-resistance and UV protection, and it won’t be damaged by windshield wipers.
Mud Flaps
Mud flaps protect the body and undercarriage of vehicles from mud, water, salt, and debris that might be kicked up by tires, especially if a vehicle is driven on unpaved surfaces. While mud flaps used to be standard on all vehicles, they are now optional, but can be added aftermarket if desired. ABS or polypropylene are often used, offering solid impact and chemical resistance. Polyurethane may be chosen for its superior durability and flexibility.
Vehicle Wraps
Vehicle wraps add branding to a car or truck or can even change its whole appearance without a paint job. The material of choice is PSA vinyl, a thin film of polyvinyl chloride (PVC) coated in adhesive, which offers excellent printability, durability, and flexibility to allow for vivid graphics and simple installation. Both general and specialty formulations are available.
Wire & Cable Jacketing & Insulation
Individual wires are coated with an insulator to physically and electrically separate conductors. Jackets then go around one or more cables or wires to protect them from chemicals, moisture, and wear. The best wire sheathing material depends on the temperature encountered, environmental conditions, mechanical properties needed and amount of flexibility required. PVC is an excellent electrical insulator frequently used in wire coating applications. In other instances, polyethylene or a fluoropolymer might be a better choice.
Other Applications

- Internal transmission parts, including transmission gears
- Moisture barriers
- Panels
- Power train components
- Switches and sockets
- Thermal and sound insulation
- Truck trailer skirts
- Wiring harnesses
